A small welding calibration mistake has led to a big recall for Toyota’s 2025 Sienna Hybrid. The issue stems from a misconfigured welding machine at Toyota Boshoku Kentucky, which caused incomplete weld penetration in second-row seat rails. These welds, if stressed in a collision, might not hold up as designed — a critical concern for family vehicles where second-row passengers are often children.

The recall affects more than 54,000 Sienna Hybrids manufactured between January 14 and July 24, 2025. Toyota discovered the flaw during internal safety testing when a prototype seat failed structural standards. While no field incidents have been reported, the company voluntarily issued a recall. Dealerships will replace affected seat rails at no cost to owners, beginning in December.
Toyota emphasized that the welding problem doesn’t violate federal safety rules but still falls short of the brand’s quality expectations. For a company long praised for its manufacturing precision, even a minor weld misalignment serves as a reminder of how crucial process control is — especially in automated welding systems where calibration consistency ensures structural integrity.
